Part I of II: Ultrasound for Safety… If Not for Anything Else!

All through the late 1980s and 1990s, ultrasound was literally the all-purpose tool. Vibration and infrared (IR) were too expensive for most organizations to afford. Yet, you could purchase an infrared thermometer gun for $100 and an ultrasound instrument kit for between $750 and $7,000 and perform a multitude of applications on motor bearings, gear boxes, pumps for cavitation, leak detection (pressure/vacuum), steam traps and acoustic lubrication (introduced in early 1990s). You could hook up an ultrasound instrument to a vibration analyzer and utilize the contact or magnetic sensor on bearings to easily detect an outer race defect, sometimes missed by earlier vibration boxes unable to go above 20,000 Hz. Into the mid-1990s, ultrasound inspectors added electrical switchgear and substation inspection for arcing, tracking and corona discharge. A new era of ultrasound inspection had begun, dealing with SAFETY.

Are You Wasting Time and Money on Quick Repairs?

Comments that we have heard in all types of industry are “We always have the time or money to do the repair over, but never time or money to do it right”. Many times when equipment fails there is an incredible rush to get the machine back online due to some production requirement. This usually leads to repairs that are inadequate or incomplete. It is important to remember that as long as your lock is on the machine it is not going to go back into service until you remove that lock. It could take as little as an additional 30 minutes to allow the machine to be repaired completely, but instead the job is rushed and a few weeks or a couple of months later the same machine is being repaired for the same reasons again. Production controls the purse strings that is a given, but generally product quality and maintenance cost can be better controlled by allowing for a complete repair not a partial fix. A couple of examples that come to mind are on belt driven machines. Many repair techs simply roll V-belts on and off for removal or installation. Have you ever noticed a V-belt running upside down? In most cases it is due to the cords in the backing of the belt being broken. This is usually caused from rolling the belts on or off the sheave. If “power band belts” are used the cost of those belts are usually higher than the sheaves that the belts are running on. It is a paradox that brand new belts will be installed on worn out sheaves. When the sheaves are replaced most of the sheaves are affixed to the shaft with a taper lock hub. How many people use an indicator to ensure that the sheaves are square to the shaft and not just tighten the hub with an impact wrench? How many are taking the time to precision align the equipment after replacing belts or sheaves? Poor alignment or incorrect installation are the most common causes of abnormal wear of sheaves and pulleys. There are others examples, but hopefully this drives the point home. Repairs need to be done in a timely fashion in cooperation with production to minimize downtime and reduce any effects on quality.

In this presentation, we will cover the ”Acoustic Lubrication Guidelines for Rolling Element Bearings in Electric Motors.” Most technicians began lubricating bearings by simply grabbing a grease gun and pumping grease into a bearing until they thought it was enough, or possibly they would see grease exiting from the bearing or motor casing. Acoustic Lubrication allows the end-user to see and hear changes that indicate when a bearing has enough grease without having over-lubricated the bearing. In this workshop, we will discuss instruments and hardware used to perform this application. Case histories will be discussed as well as an acoustic lubrication demonstration either through a live presentation or from video.

There is a close analogy between the historical changes in maintenance strategies that have taken place in the past and the current changes taking place in the world of lubrication.

In maintenance we moved over decades from breakdown to planned to predictive. We moved from maintaining assets regardless of condition, just based upon time, to maintaining assets based upon health.

Now in lubrication, we can move from breakdown (grease it because it is screaming) through planned lubrication (grease with a set amount on a set date) to predictive lubrication, lubrication on condition.

It is generally quoted that over 40% of bearings are killed by over lubrication. Logically this must lead to the conclusion that breakdown and planned lubrication practices are not working very well.

This presentation explores the use of ultrasound in the creation of predictive lubrication strategies – using measurement to identify those bearings that need lubricating and then using the same measurement method to ensure that the bearing is optimally lubricated.
